A commercial mold design balances needle geometry, array density, patch footprint, demolding, material flow, drying, inspection and user handling. The most visually impressive array is not always the most repeatable manufacturing choice.
Geometry and material must be developed together
Needle height, tip, base and spacing affect mechanical integrity and dissolution. The formula matrix affects how that geometry fills, dries and releases. Mold design should therefore follow early material feasibility rather than be treated as an isolated artwork task.
Patch outline and application area
Eye, forehead, smile-line and spot formats each create different border, adhesive and handling needs. Allow enough non-array area for placement and removal while keeping the active area aligned to the cosmetic use.
Design for inspection
Quality teams need practical criteria for missing, bent, incomplete or damaged projections. Array layout and inspection method should support repeatable decisions at pilot and commercial scale.
